Yes, building my own airplane has
become, is, and always will be part of my identity. It is something that
defines me and I have an immense amount of pride in what I did. I have
absolutely no regrets in this entire process. The day I left the ground in
something I built in my backyard workshop is a memory I will never forget.
Including the following 40hrs of flight where, technically, I was a the test pilot.
I have stories of building and flying this thing that most people will never be
able to experience. The friends I have met because of doing this are priceless.
The knowledge, skills, and confidence of the entire process is equally
priceless. <o:p></o:p></div>

There are few things that come
front and center with this question. First, the kick-in-pants-rip-roaring take-offs
out of the airport. The smooth responsive controls during turns and the slight
pull into the seat that you can only get in flight. Second, the compliments
from strangers or, better yet, compliments from the tower. Third, just the
pride of owning an airplane, especially a beautiful airplane that I built.<o:p></o:p></div>

The annual condition
inspection. Something about having to tear apart what you have built every
year, well it’s not fun. Actually, just the thought of having to deal with
something breaking or any damage to the aircraft was a source of anxiety. The
50kt headwinds we seem to get every time we fly home from Christmas. The
massive mountain turbulence that treats you like you’re in a shaker when James
Bond orders a martini. Or the very unnerving mountain wave phenomenon. We had a
terrifying encounter with this on a night flight home from Sante Fe.<o:p></o:p></div>

decision?<o:p></o:p></b></div>

This was not an easy decision.<o:p></o:p></div>
<div class="MsoNormal">

<span style="mso-spacerun: yes;"> </span>I will probably be
scoffed at, questioned, or disowned for this decision, but I want to illustrate
how hard this actually was. My entire history and life choices have been around
aviation. I was that little boy staring at the sky any time an airplane flew over
(still guilty of this). I had an airplane blanket throughout my childhood (and
it may have come with me when I moved out). My university degree decision was
fully based on getting into the aviation industry. I swept hangar floors and
washed and fueled helicopters as my first aviation job. Airplanes, airplanes,
airplanes. Childhood dream. I got my pilot’s license as soon as I could afford
to do so and quickly moved on to my instrument rating. I flew a lot,
renting a 172 to get back home for the holidays or out for a long weekend.
Moving up into building my own airplane was almost a natural progression. After
building, those flights home and elsewhere were happening in style and speed.
And it was me, us, we were a family with an airplane that we built. So,
needless to say this decision was not taken lightly. In fact, selling the
airplane has been a topic of discussion for about the past year now. This topic
had kept us company on many late nights and long walks.<o:p></o:p></div>

But then I realized <b style="mso-bidi-font-weight: normal;"><i style="mso-bidi-font-style: normal;">I am still a pilot and I still built my own
airplane</i></b> and that doesn’t change.<o:p></o:p></div>

We weren’t happy<o:p></o:p></div>

We got this bug, this itch, to leave our current life, home,
and area of the country. We weren’t happy with where we were living and the
lifestyle we had. So, we decided to renovate our life. We sold our house, the
workshop I built went with it of course, and about half our stuff. We paid down
all of our debt rather quickly after no longer funding an airplane build. Then we
started searching for a new beginning. I even looked for a new career out of
aviation just for a new flavor of the day to day grind. We decided to aim West.
I had amazing adventures as a young adult there visiting my Dad. So, we moved
West searching for this new beginning. Now, don’t get me wrong we love it out
here. But there is still one problem, TIME, or the lack there of. More on that
in a bit.<o:p></o:p></div>

I often wonder if I burnt myself out. I consumed aviation
and then climbed its Everest (building my own airplane). Working in the
industry and then building this beautiful machine caused a great deal of
realizations about myself and my industry. Then, I began to question many more
decisions in my life. I found I never had the time to do any of the things I really
wanted to do. The standard 2 weeks off leaves a lot to be desired. The irony of
the situation is that I built a machine to travel and see places but owning it
keeps me tied to a desk and prevents the exact thing it was built for. I am an
engineer and a builder, I am going to design a way out of this situation! And
it needs to be a permanent solution not a duct tape fix (ie: take a few months
off, or a gap year), I mean, come on, I’m a builder, a craftsman. I don’t do
temporary fix. <o:p></o:p></div>

As I grow older I am learning that I think I would like to
live my life in a series of big picture adventures. Chapters. Passions. I have
so many things I want to try, do, build, see that I cannot continue with my
past adventures as well, it’s simply a time problem. What good is owning
something if you don’t even have the time to use it.<o:p></o:p></div>

When I say “opportunity cost” I want to use both sides of
this, time and money. Most of us has had Econ 101, but for a recap here is an
example of a time opportunity cost: constant maintenance and use on an airplane
comes at the cost of not spending time with your family. Or a monetary
opportunity cost example: owning an airplane comes at the cost of your equity
being tied in an asset when it could be used to do something else.<o:p></o:p></div>

I have one child to be a father to and one
life to live. My daughter gets older by the day and one of these days she will
no longer need or desire my time like she does now. I would like to maximize
this time now as much as possible. Also, we all have an expiration date and I
have too many things left to do. If I can use a monetary asset I have to create
more time for all three of the categories listed above then I believe that this
is the best opportunity cost exchange I could have created. <o:p></o:p></div>

This is the best summed-up, single word, definition for me.
One of things that I have on my long list of things I’d like to do is build a
house in the mountains. We moved West, there are mountains, we need a house,
houses are expensive here, I build things…it’s time for this adventure to
start. But, we didn’t just go out and buy an airplane so why would we just go
out and buy a house. We didn’t pay someone to build our airplane so why would I
pay a crew to have all the fun of building my house. No, this is MY dream. I am
the architect, drafter, engineer, and carpenter. Because I go “extreme” and
deep dive into projects. We will be living on site “tiny house” style and
building our real house one day at a time. I am truly loving designing the house and
knowing that I loved the experience of building my old workshop, I am confident
that I will love building the house as well. And then? Were going to stop
watching it all literally fly by and travel slower, less planned and more in
the moment.<o:p></o:p></div>

I have finished my Phase 1 flight testing and have already been on several trips with the family. I'm happy the building is over but I have such great pride that I did all of that myself. It almost doesn't seem real. I can't even comprehend how much time and effort it took. But I finished what I started and now I need to learn how to enjoy this new machine and my free time that I now have until the next big project. This was the best part of flight testing. High altitude long distance flying. Particularly in the summer heat. I also wanted to use the autopilot for this multiple leg flight. I was basically flying the entire perimeter of my Phase 1 flight test area, which was a pretty big area.</div>

Ready for a science lesson. As ferrous metals repeatedly move through Earth's magnetic fields they can become magnetic. World War II war ships would need to be degaussed (de-magnetized) to prevent setting off Nazi sea mines. They would get magnetized from moving through the earths magnetic fields. Well, as I've been flying around apparently my steel seat belt cables became magnetized. They're magnetic fields during turbulence or steep turns (therefore they were moving a lot) would result in my magnetometer being confused and I would get the error messages shown below. This took some head scratching at first to figure out what the problem was. But after taking out the seat belt cables and watching a compass go sporadic when placed next to the cables I was convinced they were the culprit to this gremlin. I replaced the steel cables with stainless steel cables and the problem was fixed. Although later tests showed that a tow bar (made of steel) placed really high in the baggage compartment can cause the same issue, so beware.</div>

Before first flight I had a lot of ground running time. First engine start, first taxi, high speed taxi down the runway and slam on the brakes. I actually did that one a few times to condition the brake pads. And there is magnetometer calibrations which require the engine running. Lots of run time before you even get to take off. I tried to keep the engine cool and did a lot of this during the evening hours to try and not die of summer heat.</div>

Somewhere in the midst of all this taxi testing I had my DAR inspection. Went really well. He had a few pointers and suggestions but nothing show stopping. We signed all the paperwork and I got my airworthiness certificate! All in just a few hours.</div>

First flight. </div>

I am hangared at a Class C airspace. And no they didn't care that this was a maiden flight for an experimental aircraft. I requested to stay above the airport, denied, " well can I stay next to the airport?", denied,.....ok, I guess I'll head to the next closest airport. "cleared as requested have a good flight". Ugh. So I line up for take off and throttle forward, man this plane moves, accelerating down the runway and off the ground in just a few seconds.....I am now flying in an airplane I built! OK, focus Justin, whats your airspeed, 140KTS!!! jeez ....OK pitch up a little....climb? 2000FPM!!! damn this thing is fast....3500ft altitude already...OK....keep the throttle open we need to break the engine in....150-160-175KTS!!!! wow....(there is so much going on this time I can't even describe the complexity) I then discover my trim isn't working...crap....OK fly the airplane. With lots of stick force I flew the airplane wide open throttle for almost an hour. I tried different power settings and simulated landings and then finally decided it was time to head home. </div>

I got clearance to land on 36R and followed the landing procedure I had written down and it resulted in a great landing. I call tower "Successful first flight for experimental 521 Tango Whiskey!" Tower answers back "Except you landed on the wrong runway....taxi back to hangars via Juliet" .....dang it, I was so focused on my landing speeds and procedures I turned into 36L instead of 36R. But you know what...that's fine....I had a great first flight, a great landing, and I'm still alive. All is good.</div>

LOTS and LOTS of system testing and tweaks after all the parts came together. I also wired the wings and wing tips as well as the tail light. Chasing small gremlins and finding a few things that should have been wired differently but nothing major and nothing was destroyed : ).</div>

First fuel! ....I was really nervous about leaking fuel tanks but not a single drop leaked out. I then worked on calibrating the fuel tanks. For those that have floats, take note, the float can get stuck to the bottom of the tank after sitting for a while and it won't move when you put in fuel. But it will shake loose after taxing around with fuel in the tank. But you then have to re-calibrate that tank. So go fly around until you run that tank dry, can be a startling event, but it's a good test to be sure you are using all of your fuel. Then re-calibrate while refueling. </div>

I was nervous about pulling the prop plug on the engine. But it turned out to be really ease. I just used a punch and hammered the center of the plug enough to bend it. Then used a strong magnet and it pulled out. Easy.</div>

There was A LOT of work that happened from the above pics to the ones below. I had a day where I scrapped together as many guys I could find to help install the wings and any other help they were willing to provide. Working on the armrest wiring. I have all of my headset connections, a USB charge port, and music inputs in my arm rest. This results in a lot of wires in a small place. But it is a very convenient spot to locate these. All of the wires run to a disconnect so I can remove my console when needed.</div>

Check out Stein videos for how to wire up the headset jacks. Really easy. Also if you are installing a carbon fiber (electrically conductive) console then you need the insulating washer you see in the background. </div>

I'm helping the painter as much as I can after work and on the weekends. We put up plastic around the shop and made it into a make-shift paint booth. Step one was high build primer, filling holes, more primer, more filling holes and a lot of sanding.<br />

We spent one VERY late evening taping off the plane. I owe a huge thanks to my buddy Kris for putting in some long hours on this effort. We pulled the white plane out into the yard and then, using the paint image Jess and I created, actually just projected it onto the airplane. Using a standard projector, at night of course, gave us really good guidance while taping it off. It was still A LOT of work to do this and very tedious. The tape goes on but the curve isn't perfect so you pull it off and try again....good, but at this point its not quite right so you pull it off and try again....not bad except right here.....ugh...try again.<br />

This is how I installed the fuel flow transducer (Red Cube). If you read the installation instructions this is the location they suggest. I had TS Flgihtline split the fuel line and add end fittings. The cube is actually really well supported with the stiff braided fuel lines. But vibration can be destructive, so I RTV'd the thing to the engine. Now it's not going anywhere for a while.<br />

I came to find out certain wires on my wiring schematic should have gone to the VPX and not the G3X and a few other hiccups. Nothing major, small stuff really. I think I only messed up one pin on the entire thing so I shouldn't complain. But it felt major at the time. When you're nearing the end, anything that you have to redo is going to be awful work.<br />

I tried and tried to be really organized with the wires. And, I guess it turned out ok. I get complements from electrical engineers so I suppose I did a good job. But in reality you never see it. So as long as you can figure out where each wire goes when maintenance issues pop up then your in good shape.<br />

The Lightspeed Ignition boxes need forced air into them for cooling. This isn't a super critical item so I found a small 12 volt fan on Amazon for a couple bucks. Then made a manifold from aluminum sheet and tubing. After gluing it in place with JB Weld the two are now inseparable. For an added measure I wired this fan to the VPX and it will display a warning if the fan quits operating, otherwise I would never know it quit working.<br />

Wiring up the switches. A little safety note. You should have an individual ground for every switch because you do not want one ground coming loose and disabling all of your important switches. After testing out the switches in the plane, in the dark, I noticed they were REALLY bright. So I added a dimmer. This will probably be set to a certain brightness and then forgotten so I installed it behind the instrument panel. But its still accessible while flying if need be.<br />

But no matter how hard you try, you have to have some switches and indicator lights. So I decided to make an auxiliary panel. This is a smaller panel that attaches to the main panel and contains all the "misfit" switches. I've been calling it my "emergency"panel because I really don't need to flip any of the switches unless there is some kind of malfunction. The same goes for the indicator lights, they should only illuminate under less then ideal circumstances.<br />

I drew the panel out using CAD and then printed it full scale. Then I drilled in the center of every hole.<br />

And here is the front shot. I'm pretty happy with it. All of my placards came from Aircraft Engravers at Engravers.net. They did really nice work and they matched my CAD prints exactly. Looks great installed. Having all of these small items on a little removable panel will be very helpful when the day comes that I need to remove the entire instrument panel. Just six little screws and all my small switches and indicator lights are out. ...since you're wondering.....that little LED screen to the right of the Aux Panel is a voltmeter. It will turn on and indicate the remaining voltage on my ignition battery backup if the primary voltage ever drops below 12 volts. Since I've already been flying and through Phase 1 (writing this blog in the future) I can say that it works great. I disabled the alternator and let the volts drop for a while and the little screen then popped on and indicated 13.4 volts on the backup battery....perfect.<br />

I didn't like the idea of not being able to move around without having to loosen or slide off the shoulder belts. This was a major "must have" for both my wife and I. And now that I'm flying with them they are great and wouldn't change anything. But, the standard seat belt brackets wouldn't work for the inertia reels. I needed a bracket that moved them further from the airframe. Before you get all worked up, don't worry, I did a stress analysis of the new bracket and surrounding structure and the new bracket is just as strong as the original.<br />
<br />
Ignore the seat belt cables, these were eventually replaced by custom length stainless steel (non magnetic) cables with swaged ends matching the stock cables.<br />

Since I had help I focused on the headliner. A much easier task to do with two. We used automotive headliner adhesive and just followed the directions on the cans (yep took more then one can). And it turned out great.<br />

With the velcro strips attached to the back of the headliner and mated to its other half. We removed the adhesive backing and carefully placed the headliner into position. Then we had to remove the headliner and go back and push really hard on the strips that were now adhered to aircraft top. This really helped the strips get a strong hold to the cabin top.<br />

After the headliner was in I had to place the seat and interior panels in the plane to see how it all looked. Looking awesome!<br />

Soundproofing going in. <u>Note to future builders</u>: install the lower soundproofing, then the lower panel, then the upper soundproofing. The top of the pael screws into the longeron and the soundproofing can block access to the screw holes. Obvious, I know. But trust me, it's a pain if you don't do it in the right order.<br />

Once I sat in the front seat for the first time I immediately noticed that the visors were going to be a problem in their standard installation configuration. The seats sit much higher then I thought they would causing your head to be really close to the visor's post as it hung down right in front of you. So I came up with a solution. If you look closely I made a small 90 degree bracket that rotated the visor mount up and forward out of the way of the seat occupant. A simple and effective solution to the problem. Painted it black and screwed it in place. Works great.<br />

It has been FOUR MONTHS! since my last post. WOW. Well, I have an excuse. After I got the hangar everything started happening very quickly. The parts from the painter were almost complete and needed to be moved into the hangar. Parts were arriving from the vendors and my "deadline" date was approaching. I wanted the plane to be done and flown off before our family vacation; a trip we take every year. With all the parts I needed on hand, and the painter nearly ready to paint the fuselage, I had a lot of work to do in a small amount of time. I was also very ready for the project to be over....I was ready to fly this thing and get my life back. Late nights and long weekends....lots and lots of work happened in only a few months. The home stretch, the last big push, the most trying times of the entire build. I took pictures and recorded times as best I could, but I have to admit that a lot of work passed by and not a single picture was taken. The recorded times fell behind and I lost track. I was working too hard to keep up with it all. For that, blog readers, I apologize; but when you get to this point in your build you will understand why. So enjoy these last posts because as I write this the airplane has completed Phase 1 and we made our family trip. I will enjoy writing about the work that is now well into the past. I'm happy its over, but it was all worth it...it is an amazing airplane!<br />

<b>New Magnetometer Mount</b><br />
If you've been following along since the beginning then you know that I designed a mount for the Dynon ADAHRS then decided to change everything and install an entire Garmin system. (If you didn't know...well....now you do) With the system change I now needed to modify my ADAHRS mount into a magnetometer mount.<br />
<br />
First, I made a plate with a large hole to mount the magnetometer. As you can see in the image I did this by drilling lots of holes around the inside perimeter of the large hole. Then started cutting away with the dremel. This worked really well and went by a lot quicker then I expected.<br />

Installed on the old ADAHRS mount with brass screws and nuts. Despite the system change it all worked out in the end. BTW the Garmin System is awesome. No regrets.<br />

We will be based at KHSV. A Class C airspace with Delta and American Airlines flying in and out. This was the only hangar available in the entire area so I didn't have much choice. But I've flown from and to this airport many times before and the folks in the tower are usually very nice. I'm pretty excited about it....a childhood dream coming true. And it's making this project feel a little closer to finished.<br />
